AC technology

Applications that have historically been the domain of dc motors and drives are changing to ac technology. The development of insulated-gate bipolar transistor (IGBT) power devices in ever-increasing current ratings has raised the power level at which ac motors can compete with dc motors.

The Thomson manufacturing plant is one of three major fiber extrusion hubs for Shaw Carpets. By loading their extruders with nylon, polyester, and polypropelene, the plant creates yarn that will be drawn, textured, heated, and finally used to create a wide-range of carpets. The manufacturing process has used dc motors for 30 yr. About 31/2 yr ago, the Thompson plant began making the transition to ac motors, replacing older European-made dc motors with Rockwell Automation's Reliance Electric RPM AC motors.

Describing the reason for this Electrical change, Shaw electrical supervisor Billy Lokey explains, "The dc motors were hard and expensive to fix. The new ac totally enclosed blower motors work best for our extruder applications, and our repair costs have decreased tremendously. The ac motors have given us more uptime on our equipment and less hassle with repairs and commutator problems."

These motors are specially designed for variable speed and optimized for higher performance applications. The motor line features constant torque speed ranges greater than 1000:1, high peak torque, fast acceleration, and constant horsepower ranges of 2:1 or more.

In addition, they provide the benefits of reduced size, lower cost, and easily mounted accessories.

As with any conversion of this type, this dc to ac conversion has had its share of problems. Conversion problems occurred because the traditional cast iron, NEMA ac motors are larger, have higher rotating inertia, and have much lower peak torque capabilities than the dc motors they were to replace. In addition, many dc motors had base speeds that ideally matched the application.

This is where the chosen ac motors solved this transition problem. These motors were specifically designed for the applications that have traditionally been dominated by dc motors. Small size, low rotor inertia, high peak torque, and base speeds designed to match the application made this ac motor the ideal choice to help make the conversion from dc to ac technology less painful and more profitable for Shaw Carpets.
